I have a tao tao thunder 50 that I recently put a BBK on. Since then I had developed an exhaust leak that I cannot get rid of. Have tried a flat metal gasket, a squish gasket and I can't get it to stop. Someone please help

Have you looked over the gaskets coming off of it to see where the carbon is? That could tell you if there's a misalignment. Head and header surfaces flat? I sometimes coat exhaust gaskets with a thin layer of Permatex Ultra Copper as well.

Use a permatex gasket maker. Just make sure you use the right one...

If you can’t see it, squirt it with soapy water and that should show you

I bought a sheet of fel pro hi temp gasket material and that didn't work either. I also tried ultra copper but I only let it sit for like 15 minutes. Is this where I made a mistake? I heard today that I should wait at least 12 hours before I start it so it could set up properly.

Also the gaskets I got from Amazon was a set of two. I thought it was just two gaskets but one was slightly bigger than the other and wondered if they were supposed to be stacked on top of each other?

One was prolly for the intake (smaller) and one for the exhaust port (bigger). It might have been a set

I’d check to see if your exhaust header isn’t bumping up against the head and not letting it sit flush. I had that problem with an intake on a big bore head. I had to file the intake a little to make it clear. You’d have to, perhaps, shave a sliver off your header. I got a picture of it in my build thread.

After I finish putting a motor together I let it sit overnight to cure.

Yeah after trying to double up the fel pro gasket material to no avail. So I just got done putting the copper seal on and I am gonna let it sit overnight since should be twelve hours or better so I am really hoping that it dies the trick. If not then I guess it's goin to the shop so I can pay them a healthy bill but if they can fix it great.

Forgive my bad sharpie on paper towel diagram. But look for this: Sometimes the header won’t fit right on an aftermarket head. On the right you can (sort of) see where the flange is too big to fit in the space on the header. So even though you can bolt it on it won’t sit flush and you have a gap (even just a little one) that a gasket won’t fix. If you find it, file down that edge so it’ll fit in there. It could be tiny, doesn’t have to be off by much. This happens on intakes too. You can also coat one surface with ink and see that it completely stamps the other part, but soapy water with the engine running will give you a clue as well.
