Unfortunately I don't have the kit to test properly, but will see if I can borrow something.
I replaced the stator side crank seal today and cranked down the head a little further in an attempt to eliminate gasket airleaks. No changes. I could change out the variator side too, but looks fine so probably no point.
Realistically the only thing I can think of is rings (although seems unlikely with so few miles) or maybe some kind of spark/coil issue.
It's really puzzling that it's almost exactly the same every time. Revs perfectly through the range and returns to idle well on a loop around the block, then almost the exact same spot every time bogs on throttle and cuts out. I noticed the exhaust spits a bit when it's bogging too, if that's relevant.

Hey again, finally had time to do some more wrenching on this problem machine.
Today I completely tore down the cylinder and inspected everything. Zero scoring, rings look good as new. Rebuilt with some Loctite Copper Gasket sealant on the base gasket, head gasket, exhaust flange and reed block to ensure we don't have any pesky leaks.
Changed out the HT lead and the plug for a brand new one. Curiously it won't run with the new spark, but it likes the old one? After some air screw fiddling, I got it going with the old plug. Took it for a spin and oh yes running like a dream, loads of power... until it stopped again, same as before.
So I guess that leaves me with electrical? Is there any kind of electrical issue that could cause what I'm experiencing?

Decided to try changing out the CDI/Coil (it's all in one unit on this bike) - wish me luck!

Just in case it's overlooked, could the exhaust be to blame?

no difference with the new CDI. Guess I'll just try rings as I can't think of anything else.

If you ride at 10-15% throttle (till it stops) will it then run for a longer period of time than if you run it at full throttle? I'm thinking your carb doesn't fill up fast enough with fuel. Problem might be the float valve or float valve passage. Have you thoroughly cleaned the passage from where the fuel line is seated on the carburetor and down into the float chamber?

oo you might be onto something there.. the last fuel line was brittle and kept cracking - some shit could have been dragged in I suppose!

One thing not mentioned yet...is your ignition pickup coil. (trigger coil) ON my Honda's, they mostly fail go....no go. They can short out internally. I have seen many more that work stupid good, heat up and go poo-poo. Cool them for a minute, good and then...poo-poo.
Cheap fix if you have a spare. Or, borrow one from a friend for the test.
