Is there anything on these that can go bad that any of you know of that can cause a heavy gas smell after a long ride? it does have an emissions system that includes some plumbing from the fuel tank and i feel its related to that. any TSBs or recalls on these anyone knows of?

Double check the carborator drain screw/hose, if it has a screw on the end it may be coming loose.

page 36 vent line from carb appears to be going to the airbox and on the bike its hanging loose. i dont see a place on the airbox for it but i havent taken it off yet either my allen wrench collection sucks. thats gotta be it. on chinese bikes its just vented to atmosphere and i do smell gas around my bike sometimes.

there is no port on the airbox for that hose. took the air filter out and the airbox has some gas in it as well as the intake hose from airbox. bottom of the carb is moist with gas too.

gas running out the back of the carb after riding. stuck float perhaps? saw a post on a reflex forum:
Ok, so I drained the carb as instructed and it was nice and clean. I took the air filter out today and ran it for a bit with the same issue. I noticed after it shut off that gas came up thru the intake and out thru the air box assembly. Between this and the fouled spark plug I am definitely thinking stuck float.

seems like the petcock would take care of that though plus it has a gastank lower than the carb

float needle on these has a rubber tip and it goes bad causing an overflowing bowl. if you ever hear a complaint of a reflex 250 with gas in the airbox, its the float needle. time to replace.

So is that what you found on your job or just the common cause you've routed out online?

So is that what you found on your job or just the common cause you've routed out online? common cause i found online which matches the symptoms on the bike exactly: Heavy gas smell after riding, gas in airbox and airbox drain tube full of gas, bottom of carb wet with gas.

saw this on a reflex forum:
You have a stuck float bowl and most likely clogged jets. On a bike with a vacuum petcock. which it sounds like you have, the valve out of the tank opens only when the engine is running and pulling a vacuum. The valve that meters the height of the gas in the carb float bowl is stuck by some junk, and fuel pours out of the overflow and down that tube instead of all over your engine. You need to pull the carb and clean it out right. It's not hard at all if you have basic tools.
And another response:
Yep, what he said. The only thing ill add is the float needle has a rubber tip, and the rubber can harden up over time and not seal, or as stated above; it has gotten gummed up and wont close all the way. Either way, time to replace it.

Those viton tips used on the float needles do not "play nice" with ethanol. If you insist on using gasoline with ethanol in it you best get in a big supply of float needles.

This bike came back to me week before last with a carb rebuild kit. Its a 2005 with only 3000 miles on it. It sat for several years with gas in the carb. Sure enough the carb was nasty on the inside and the float needle seat was dirty. The rubber tip on the float needle itself was hardened also and not seating well. Customer reported back to me today that after riding last week daily then parking it in his garage last weekend where its been sitting ever since, the gas smell is gone. Point being that even on a bike that the gas tank is BELOW the carb (pressurized instead of gravity fed) the float needle can still leak gas into the airbox causing a heavy gas smell when stored in an enclosed area. I didnt feel this was possible at the time but yeah that was it sure enough. I see on some reflex forums that they seem to be prone to this problem.
