The alloys used in these engines are most likely easily weldable by an experienced welder. But they need preparation. Drill a small hole at the end of the crack to prevent it cracking any further. Carve a groove all the way over the crack for where the weld will be. Clean everything as thoroughly as possible! A little piece of advise: Never ride with the cvt cover off, never! Especially when you have removed some of the ribs to accomodate for the overrange pulley. With these minarelli horizontal engines it's an important integral part of the engine and gives it much of it's strenght and rigidity. A Polini torsen-arm is also something you could consider. I just bought a new Yasuni C16 exhaust and I know you can't use the polini arms without a polini exhaust? It will depend on the specific scenario with exhaust mounting bracket, angles, etc. but you can pretty easily custom fab your own mount - have seen folks do this. But, it won't be plug and play.

The situation sucks, but I'm glad to see you're replacing the case. We had a member that crashed when a case broke between the two pulleys and I've heard about others. He wasn't running a CVT cover IIRC, but it would still be enough to come to mind every time I ran it up to speed and sketch me out with a crack there even after repair.

This is some scared-straight stuff right here and why I'm doggedly pursuing some type of Torsen bar for my prebug that I just ground down the case for so the over range would fit lol. I've been running about half of the CVT cover bolts in between tuning, swapping out rollers, clutch springs etc so this makes me want to put every single bolt back in its place before riding. And, I've been thinking about cutting out a circular hole over the clutch bell, but this has me second guessing. Maybe some smaller holes drilled in the front and back.

"can't" is not a word in my life, there is always a way to do it!! You said you had a mate who is a welder, he can make that C16 fit easily..

No circular holes or any of that kind for me...☠ Yep this is what I did on my Vento... just have to be super careful with it to drill the holes in a way where they don't look staggered and off center... theoretically would cool better at speed letting air flow in through the front and out the back. And then there is the expensive route : www.maxiscoot.com/en/product/variator-cover-polini-big-evolution-mbk-nitro-aerox-black-69690

I have made the decision to purchase a new case, both sides. good condition as well, comes fully complete, without cylinder. will strip it down and take it to sandblast/powder coat. I will take my time cutting the case this time and not do the dremalling while the bike is complete. I can put the case on the bench and have better access.
I do want a torsen bar though, so I might get my mate to make me a mount for the bike, it will be sick if he has the time at work to do me it. I wish polini did that cvt casing in chrome!
