Well fack me... Tried seeing if the stock bolts would work. Never doing that again. After a few hours of trying all sorts of things I now have a pretty much useless case. I'm pretty bummed.

Good thing I pick up this spare Elite last night! It already had an 89cc kit on it but after I tore it all down it didn't seem to be in the best condition. So I'll be giving it the same treatment as the other motor except this time I'll be using studs 😑

Alright. Let's try this again. The 2 cvt side hole have already been helicoiled so who ever owned this before me probably had the same problem I did.

Clearance issues probably due to the longer Sym dd50 boss. The prong that holds the kick starter U clip in place was too long and hit the variator face. Cut that down a bit and that led to the next problem. The wall that shileds the starter cavity also rubbed on the variator face. Cut the sides down on that as well and we are all gravy.

No pictures but I had the grind away both sides of the kick starter teeth. They were so close to each other that once the bike was running they didnt have enough room to clearance each other and would hit each other the whole time.
Also..SHES A RUNNER!
Now to do some heat cycles and get this baby on the road!

are these clearance issues with the CVT cover because you are not using a CVT cover gasket?
here on Oahu, someone sells machined half cover and full cover machined aluminum "gaskets" which are basically spacers machined to the thickness of the gasket.

I also noticed in your pictures of your engine installed, you only have 1/2 of the air shroud installed? where's the other part of it?

A 1/8 gasket would probably have worked as well, but grinding it down was free so all is good. The other half was missing from both this scooter when bought and the elite donor, so I dont have one.

Made it to within 2 miles of the ride and the cvt belt snapped. The one ebay part in the whole build...

I was looking at your case catastrophe and all may not be lost. I think you could put the three good case studs in, throw an old cylinder on to use as a drill guide for the bad hole (long drill bit needed) drill the case all the way through. Then thread resulting hole and install a longer stud. Lastly fill destroyed area in with epoxy. Done.

I'll keep that in mind for another time, but I think my plan is to take the bare cases to a machine shop and have them machine the case for a pretty big stroker crank. I'll have them do a few other things including fill the part that I broke lol.

Welding cast parts can be iffy due to the unknown metals used in them..Some weld great others refuse to weld,kind of a crap shoot,but worth a try...
