1. Make sure nothing is sitting proud on that gouge. If anything is sticking up much above the rest of the cylinder mating surface, then you will probably need to deal with it to make sure you get a good seal. If the gouge itself turns out to be an issue, you would probably be able to fill it with JB Weld to fix it. As long as nothing is protruding very much, then it may be a non-issue. Pressure/leak test before it goes in (preferably before the CVT and stator stuff goes on) and you'll know for sure.
2. That's normal.
Sometimes they don't go easy, but it looks like you've got it where it needs to be.

I did sand it just a bit to take down anything that was proud and planned on doing the pressure test and applying JB Weld, if necessary. Glad I'm at least learning stuff in theory lol. I figured as much, but definitely want to cover all my bases as I move through this build. My first time doing a lot of this stuff. A little more than a year ago the most I'd ever done was set the valve lash on my Honda and my old Kymco Agility, so a lot of this is still somewhat intimidating to me.

So my degree wheel doesn’t fit inside inside of my case and the variator shaft doesn’t extend past the case. Is there a jerry-rigged solution aside from using a smaller degree wheel?
I’ve already printed the one Brent has on the site (thanks for coming through again Brent), but thought maybe there is an old school trick or something I’m not aware of to still be able to use my larger, more accurate wheel.

Does your flywheel extend past the case?If so slap it on and drill your degree wheel to fit the fan screws,make spacers if needed too!

I must have the world’s tiniest zuma cases. I’m gonna see if I can scale down the image and trim some more off the CD and get this to work tomorrow I guess. Hopefully the hardware store is still open and I’ll be able to find something that’ll allow my normal degree wheel to work though. It’s literally flush with the case, so I should only need like a half inch or so to make it work.

You could use Pvc pipe as a extension to the crank . So you clear the case .

I’m gonna run up to the hardware store tomorrow and see if I can find something like a female to male adapter to stick on the end and secure it to. I swear this bike has fought me in every way it can. Also spend time fighting myself half of the time as well.

Throw it on the flywheel side. As they print usually work just fine and try some card stock if you don’t have cd’s.

The flywheel mounting should work.
If you don't want to do that, you can print to a slightly smaller scale and put it on anything relatively sturdy. As close as that is, you could probably chuck that thing in a drill (bolt-washer-disc-washer-nut) and sand it while spinning and get it small enough. Of course be careful if you do that. If that messes up the paper, then just get the disc to a size that works, reprint to a scale that matches the new disc size, and then you can stick it on the unused side of the disc.
