If u post a pic of th CVT parts and inside of the kicker cover guys I can tell for sure if you have the small spline crank case.

Looks like u have a big spline crank and seal but a small spline crank case. If ur motor is an AF18e motor there are 2 versions. Big spline same as sym dd50 and af16e usdm crankcase and small spline. If you want to use that crankcase u will need a skinny aftermarket seal. Interesting. This is an AF18E from Japan. So I must have the 2nd version of this motor, or somebody must have swapped crankshafts at one point in time on this scooter. So what seal am I looking for? An AF16E seal? I can post some photos in a minute.

Exciting news. I am importing a *very* nice Honda Dio Baja XR. I've been going back and forth with a few importers and I found a good one. These Bajas are rare even in Japan, from the auction history I saw only about 8 a year sell. Keep in mind these auctions sell about 3000~ motorcycles and scooters a day, 5 days a week in Japan. So my plan for the Dio 2 ZX has changed. I'm going to finish the restoration and sell it as a restored stock bike. Not sure what I'm looking to get out of it, but considering I paid so little ill make money no matter what. If anybody on the forum would like to purchase a fully registered, legal and restored Dio 2 ZX please let me know. I'll give you guys a much better price than anyone else. This forum has been a fantastic resource and very helpful, I'd like to pay that forward. Pictures of the Dio Baja XR in Japan.

I got it from a shop on Oahu. Sam Martin, 808 cycle center. I think he is on FB and google. Also try Glenn's cycles also on Oahu.

I took some photos of the dimensions of the sealing surfaces. This is the variator side OD Variator side ID Stator Side OD Now I may be wrong, but I thought small seal AF18E motors had the same size seal on both sides? Meaning the variator side seal would also be a 25mm~ bore. I think I have the big seal cases and the big spline crank. Am I an idiot? Can I just not install a little oil seal properly?

The OD on small spline crank is 26mm so you do have a big spline crank case.

So I'm just a moron who cannot install this oil seal correctly. RIP.
What am I doing wrong?
I put a thin layer of grease around the outer and inner edge of the seal, then I use a round punch that contacts the complete surface of the seal and drive it into the crankcase. Everytime one side has gotten caught and ripped the seal.
Maybe I should split the cases and install the seal from the inside out?

We all make mistakes and later wonder how a simple job got hard,I can only think that the seal goes in the other way round but that,s just tyre kicking.

I've installed the seal both ways. Before pulling the case together and after. I used a deep socket. Just go slow and evenly all around.
