Ok so fixed sort of. I tried with one of the studs that came with the stage6 kit but I think I might have stripped the hole partially, see aluminum in threads: Anyways, tried the old one and got it to tighten up. that gap is the (thick) gasket. here's with a light behind to show no leaks. And here's after me going on that same bumpy road to see if it held up. Looks like it did. As for the noise I think its reduced at least.

Think there is still a bit of a leak on the stud that is partially stripped. It doesn't want to fully tighten.
Should I be worried, what should I do?
EDIT: switched back to the other stainless stud and I guess because of the threaded/spacing part of it being different it tightened down real tight. should hold. will test tommorow.

Put some permetex on the gasket and let it cure should hold up,its got too be high temp I've had luck with the red

I dare not remove them now, afraid I won't be able to get them back in, or i'll strip out more of the aluminum..

Me too! I will test it again by going on that road with all the bumps. They cut up the old road and put in new segments every 100 feet and theres just tons of little patches going across the road. If it sticks with that kind of vibration I'll be ready for anything.

I personally would not chance a maybe tight exhaust bolt, I'd just helicoil it so it would for sure not leak and of course gasket sealer... Helicoil is an m6x1.0 I believe

To be honest the way it is in now it's pretty tight. I believe its just the upper threads that were stripped maybe like 1/3 of the top ones. The bottom ones are fine now that I have a stud with threads that reach that part. The nut I've got on there tightened up a lot and should be good.

Ok so yeah it didn't hold. Made it almost the entire length of the road and hit one of the last bumps. It got extremely loud, I pulled over. the stud I tightened was completely gone. The mounting bolts had also come loose, I don't know which was the cause of the other. I should also point out that the nut I put on the stud wasn't a lock nut
I might look into helicoiling.

Yes as you can see the hole on the left (in this pic) is completely stripped, even a stud inserted all the way can be "pulled out" or knocked side to side to loosen. The studs are M6 so maybe i'll pick up a helicoil or timesert for M6. I can't tap it to M8 and use an M8 stud because it won't fit on the flange especially with a nut.

Actually out of curiosity I turned over the stud and it actually went in fine the otherway. I think the stud itself is worn from being installed improperly.
I will buy two more studs and fasteners as I believe the exhaust itself was mounted at a bad angle before and caused the studs to wear out.

From the looks of the hole I wouldn't halt plans on the thread repair just yet. They do not look like good reliable threads to me.

Well when I put the one side in I could pull it straight out or wiggle it to get it to pull out. The other side however screwed in like normal and I checked it for lateral movement, there wasn't any. Tried pulling it out pretty hard and it stuck. I think the stud is damaged from not being angled correctly. I drilled another hole in the exhaust mount plate to get the exhaust flange to mount flush as it was angled before. EDIT: I just checked and I could get the stud to hold using both ends.
