Been doing some experimentation. I'm going to put it back together with lashings of copper RTV (past experience tells me it stands up fine in the cyl head) and leave it to cure overnight. I'll try it again in the morning, if it works I'll try and get the cyl replaced as I would then be certain something is wrong with it. If not, I'll go for the modular version.

Change of plan. I spoke to shiny this morning, he agrees that it can't be anything but the cylinder, either the head or base mating surfaces. I'm going to try the Malossi sport tonight and see if it leaks. If it doesn't I'll either get the cylinder skimmed (shiny did offer), replaced or I'll shell out for the modular version.

Thanks. Not sure what happened, but the NBR coating seems to have separated from the block.
I've emailed the shop it came from, I'm sure Andy will sort it out.

It's inexplicably running rich. I'm wondering if the crank case leak I've long suspected it has has been fixed when I rebuilt it, altering the mixture. We did think it a bit odd when it ended up with the same jetting as a 183cc race tuned runner (which incidentally happens to be the UK's fastest street legal scooter) with the same carb.
I've ordered a main jet pack, idle jet pack and a new Malossi reed block. Should be with me around 9am tomorrow. I'm going to get it in usable tune then straight up to the dyno.

I remember you having troubles with needing jets that were too big before you even started posting here. I just assumed it was back to normal. Well, it sounds like it's good to go now at least. Hope you see some numbers that make you happy at the dyno.

Having a whale of a time jetting it. I've just found out that someone with an identical setup bar a 24mm OKO instead of a 28mm uses a 112 main, so I reckon it'll need around a 125 for mine. I've worked my way down to a 130, it's usable but rather rich. I'll drop the needle down a notch and fit a 126 in the morning and see how she goes. Some pics of the new goodies
