Damn, you're going all in!!
I was/am afraid of milling by hand where the crank needs to be enlarged. Without a workbench I'll never attempt it either. I still don't get how Pig made it look so effortless doing it freehand, when I know damn well it's not easy. Having extra cases to practice on sure is a nice bonus and will help a great deal to boost your confidence.

I got a workbench, I got spare engines and I will buy a couple of bad ass clamps to hold the engine while grinding.
I have to go bigger and crazier then my current red Jog otherwise it ain't worth it.

The only thing I don't like about that kit is it's 12mm piston pin. It's the only one in that category that i know of that isn't 13-14mm. So with that crank, I believe that's the only cylinder you can use. Something to think about anyways.

Other than piston avialability,the 12mm piston pin is plenty strong as most of the older 125MX bikes used them and we had very few failures..

Perfect, I never knew about the polini combo. You said you were going to use Aerox cases, I'd look for some clone cases. Some of the clone cases are thicker, witch ones you'll have to ask around I'm not up on that stuff. There is very little mating surface left on the Yamaha cases after fitting these bigger cranks. Mine called for 76.5mm and yours is even bigger. The Yamaha case must be paper thin with that monster in it. I'm not trying to turn you away from this kit, just letting you know what your getting into. I'd hate to see you do all that case work and not be able to get it seal or worst.

PIG Thanks for reminding me. Yeah, the damn cases. It's been a while since I measured my short cases but as far I can recall there was no way you could grind out 77mm without getting too close to the screw holes. I really need to think this through very well. Kinda hard for me to get clone cases here so I will probably depend on someones info on the cases when purchasing. I think best would be to buy the GP2 kit plus the MXS intake, look at the manuals that are included and then start to search for a matching case. Are there clone cases that have front/rear disc brakes?

I know f-all about clone cases can't help ya there. But I'm sure someone here would like I set of those jog 5BM cases you have (I think that's what there called). Maybe offer up a trade?

There are a few clones that had rear disc but not many. You could always convert a drum to disc but them you'll need different wheels and more parts. Why not just upgrade to a larger front rotor and freshen up the rear. The clone cases also don't all have a 3 bearing support like you would want on a build like this. Would the Malossi cases be an option? The best route may be to machine down the crank if there is material to allow it so it will better fit the cases.

ryan_ottI can't find anyone here that does such milling job. And I don't want to grind on a crank by hand. The Malossi C-one cases have a 73mm diameter so 4mm short. Grinding by hand on $400+ cases is not my first choice. If I mess up I get $400+ junk. But the C-one cases look awesome! Is it possible to have the scooter shop machine them down? Ask scooter-attack or maxiscoot if they can do it for me and then ship the cases? ...need to write them once and see what they answer.

The adly cases use the shortcase gears and the 90's are about 8.8:1. The adly axle is the same size as the Aerox 50 so with a voca caliper adapter and aerox rear wheel you could have 13 inch wheel and rear disc brake
