That sucks. Did the bolt bottom out in the cases? Otherwise is should come out fairly easily.

Im not sure what happend, bolt did have a smear of sealent from when I used plates to to leak down test, but bolts went in and out easy, I think I may have undone other 3 to much and it put pressher on 4th and snaped it,

Well pulled motor out, at shop there going to get it out, I said even drill and put a m8 thread, I just want to start it lol, but I got my new plastics,well second hand, but all tabs great, my front fairing was hanging off at top, and with this motor, can't see it handling 140-150km but got a great deal, all prices you see cost me, $220 shipped to door, express, I did find one half on ebay same colours ,wanted ,$700 for half a fairing, also o2 sencer turned up, wasn't happy about this, the new rs2 koso gage, has a/f meter, great, so I looked up part number that koso lists on intall paper work you get, and the o2 sencer is listed wrong, so u go buy it then j buy the lead, and then told sorry wont work, sj I had to re buy right one, and single cable to suit, lucky seller on ebay gave me a refund, the size diffrence is a lot big one is wide band small narrow band, hope to get motor back tomorrow and start

So snaped bolt fixed, it had snaped in two places, never seen or hurd of before, had to be heli coiled, but all good, got it all in and was putting pipe on last and came across this, its so close but im not sure to push it that far, its so tight at flange its not funny , took 15min to get onto motor got it to here, you think just try streach it to fit, I know thats forcing it, but what else to do, im getting tired of taking new parts to be fixed, I know it happens and its part of building motors, but fair go malossi you could do a lot better in quality control, had to stop befor I pushed to far, and late so maybe in the morining ill see it from a diffrent angel, I had.to lower spring on shock to get pipe onto header but it was adjusted high,

That's way off. I wouldn't want to force it that much. Somewhere down the line, the pipe would snap. If that's the only hole out of alignment. I would drill the bracket.

Glad to see the bolt taken care of!
Like Paul said; forcing exhausts into place rarely works out for long. Figure it out now or fix it later when it breaks. Something almost inevitably will break if you put much stress on a pipe. If you don't put fresh eyes on it later and find that you can get it in place, modify the pipe's bracket or the one on the engine and swap around washers/spacers as needed.

Yes I agree it was late and a hot day, I had mixed up two different bolt lengths and this morining it all went togeather, and I didnt have to force it any more than I have on others, and bike started 3rd kick, took video but says to big to upload how do I upload video

Starting to look like a bike again, had a wiring problem with heat controler, it told me that there was a problem with temp wire, so pulled temp wire off and back on seem to fix. Now to finish tidying up the wireing, then tune the motor, and cvt, im using a stage6 ajustable clutch, and springs are soft as, have only done one heat cycle so ill do another later today when it cools down, im happy with the way it runs, but riding it will tell me if it was worth it all. I think it will be a big improvement on the stage6 race or evo3 thats for sure
