Looking at the pic,could you use an eccentric sleeve on the cyl studs to adjust the cutter adapter up and down and still use the same cutter?? I dont think so. It was not apparent to me until I finished the cutter assembly, and set it in place. The cutter assembly needs to be centered in the 54mm bore. If not, the cut ends up off center of the bore. I noticed the problem when I set the cutter assembly on the studs without spacers. Even if I had a cutter that would reach as it is now, the cut would be off center because the tool is not centered in the bore. Its just not easy to see in the pictures, or in the mind, but as soon as you turn the cutter assembly it becomes apparent. The 54mm cylinder I am modifying to be used as a guide will fix the off center issue, and hopefully the cutter I have on the way will have the reach I need. If it all works out, the tool will end up being used a little differently than I originally planned. It will be more like a drill press, cutting when pushing into the cylinder, instead of rotating the cutter in the bore. I may just scrap this attempt, and build another tool based on pushing the cutter in rather than turning it around.

Well, the first trial of the base area cutting tool was a complete failure! There is just not enough power in the small 1/8" flex shaft to turn the larger 2" cutter I ordered. The cutter is really a crappy grinding wheel not very well suited to cutting aluminum anyway. I dont know if I should modify the tool to use a bigger flex shaft like a foredom that holds 1/4" shank cutters, or totally redesign the tool to work a different way. I don't really have the $$ to buy a $300 foredom flex tool and a cutter, so I may be back to just doing the base area freehand.

Would a modded cheap 1/4" air die grinder work?I know you'll have to make a new fixture,but a 1/4" setup would give more torque and a better selections of cutters also...

I was looking at the Foredom because it will accept 1/4" shanks and the handpiece is 1" in diameter. Anything larger in diameter just pushes the cutter farther away from where I need it to be. I was considering a long nose electric die grinder but I think it would be to much to handle. Possibly a long nose air die grinder would work? "Plan B" LoL! That is one of the ideas I was considering trying. A template and a router type setup. I was actually going to try that first, but then I came up with this other setup, that is just not working out.

I like the router idea!Would be easy to replicate,even a plywood fence would work..You'd need some 7mm screws for the cyl stud holes also..

No time or motivation to work on the 90cc motor lately. But the scooter shop is almost finished with the paint and assembly of my Venice. Kind of weird, I have a small frame scooter with no 90cc motor, and 2TDave has a 90cc motor without a small frame scooter.

I wouldn't wanna use anything that identified you as an officer... no "police", "sheriff", "City of Myrtle Beach" kinda stuff and no official badge/crest/logos etc... If it's a generic star, I would think it's fine. The biggest no-nos I know of are never identify yourself as an officer and you cannot have blue or red flashing lights. If you wanted to CYA, email local state police, sheriff, city police... whoever. If you can get them to say it's alright, save it and print a copy to carry. Seems like it would be hard for anyone to enforce a penalty, even if an officer gives you one, if you have proof that you spoke with a police organization about it and as long as you don't pull anyone over or use flashing lights. Then again, what makes sense to me and how the law actually works tend to be two different things. Still, I'd rock a gold star and some dumb text like "Scooter Squad" or "Wheelie Busters". Maybe put "Stop or I'll scoot!" somewhere on it.
