Getting everything disconnected from the engine was a puzzle. It has more hoses and wires that you can imagine. The oil line to the pump, that's behind the variator was a pain and I didn't have something ready to plug it so I got some oil on the lift. I had to strip the plastics back so that I could get to the ECU to ad the piggyback unit. I disconnected the injector hose from the Pump because I have a replace meant and I didn't want to confuse the gas return line from the intake line. Pulling the engine was like pulling any engine. Would have been glad to offer a hand. Got home around noon. Just saying. Looks like u got a lot accomplished.

I just wanted anyone who might be following this thread to know that I haven't fallen off the edge of the world. Work, weather and life have gotten in the way. It's all sitting where I left it waiting for me to get back to it. I'll update when I do something.

So with no shows in any of our theaters I now work 10-6 Monday through Friday. Though its only 40 hours a week and 5 day week it seems like I'm working more. But I do know I'll be home by 6:05 and have my weekends. That said and social distancing I was able to get in the garage today and start the install of the BBK. I had previously pulled the engine and cleaned everything up. So I was able to just start. I pulled the injector off and cleaned it and got everything off the old head and cleaned.
I pulled the head and it was surprisingly clean for 6 years and 9000 miles.
I could swear I saw swirls on the cylinder
Not too much carbon for the use. It must burn pretty clean. The skirt on the new cylinder is a little shorter and the old wrist pin bearing is smaller. All went well except I lost the base gasket that I found after cutting a new one. The ports lined up well, I didn't take measurements or get durations. I really just want this done and off the lift. Here is the piston at tDC and BDC.
Everything slid together smoothly and I was able to get it back together, I decided to live dangerously and not do a leak down test. I didn't have the right size plugs and wanted to avoid a trip out, so we'll see if that was a mistake. Putting the engine back in was a bitch, I hadn't noticed when I pulled it that it doesn't fit between the mounts but sits offset to them so it was too far to the right and the bolt wouldn't go in. After I corrected that all was good. Here is it installed
The last picture is the piggyback CDI that's used to adjust the injection and timing for the larger cylinder. This was a pretty painless install, there is a guy with a YouTube video of installing it with the engine left in, I think that had to have been harder than pulling it. Tomorrow night I'll get the fluids in and rest the Throttle body and give it a start and see if it was a success. Then CVT tuning and I'll have a runner.

Awesome work That is a clean cylinder after that many miles . The exhaust port looks close too brand new . Liquid cooling must make a big difference . What is you oil or oils of choice ?

Aren't those engines twin spark plug and direct injection? If so that explains why it's so clean on the inside.

It only has a single plug but it is direct injection. I use Royal Purple but I don't know what the PO used.
I did some more work getting it back together. The battery was dead and needed charging so it sat overnight. I got the fluids back in and left the coolant to fill up over night. Next step will be to give it a start and see what I have.

I got the battery in and air box on. I reset the Throttle Body Sensor and reset the errors. Turned the key and hit the button and it started right up. It had a few hiccups as the gas worked its way through and it idled nicely. I revved it a little and no bad noises. Put the seat on and took it out and rode it up and down the street. It pulled nice even keeping it out of full throttle range. It had nice power. A few more trips like that and I'll retorque the head and finish putting it back together for a full ride. I think my weights might be a little light but I'll hold on that until the cylinder is broken in and I can do some runs. Its nice not being rushed because I only have 1 or 2 days to work on the scoots.

I got it all back together and went for a ride. I made it to the corner and the throttle did nothing it would just idle. I knew immediately it was the connector for the throttle body sensor. I rolled back down his and up on the lift. Duhh, I forgot the clip that held the connector on. I got that squared away and went for a ride. It revs nicely and pulls well. Definitely needs some CVT tuning but is completely drivable. I managed to hit 50 indicated scooting around in this ghost town I call home. Engine temps stayed good the new tires handled very well. Time to get a few more out on the road.

After riding this scoot a bit I thought it was time to start tuning the CVT. Of course I always have great intentions of keeping notes on what I have done to each scoot so that I know what's in it but of course I never bothered. I ended up reading this whole thread to find where I left off. I knew I wanted to drop the contra spring because it was taking to much to get the rear pull to open and once it was open it wouldn't let go. So I opened it up and pulled the Green spring out and put the white in. I checked out the clutch and its still good. I looked at the weights and they were the 5gram I remembered. I left those in to stay with just 1 thing at a time. Took it for a nice long ride and the white feels okay but the weights are to light it was hard to ride stoplight to stop light it had to rev to high to get moving then pipe would hit and off I went. I have plenty of lighter weights but only 7.2gram heavier. Maybe tonight I'll mix them with the 5 and see what I get.
On a side note, I got home opened the garage and found a pool of coolant under it. I tightened the clamp and all is good. I'll need to top it off before I ride again.

Last night I swapped half of the 5 gram rollers for 7.2 gram rollers to have 6.1 gram rollers. It was much better and was driveable. It has a very nice take off and decelerates and accelerates very nicely. Coming out of curves it takes off. It's still not perfect. It tachs out at 9250 rpm instead of the 10,000+ Rpm I was getting before so I'm going to try 5.5gram rollers I can then play with those and the 7.2 gram to find the sweet spot. but I think I'm going to drop a Malossi Delta clutch in before I play with the weights any more.

So I took the Delta clutch from the S50 and put it in as is, green clutch springs unknown adjustment and white contra. It felt a little better but I think I'll get some 6.1 gram weights and add them to the 7.2 gram weights and see how that does. if too heavy I'll go down to 5.5 and see how that feels. I checked the ratio on the transmission and it's 13:1. I have always planned to re-gear it to boost top speed. But let me see where I can get it with stock gears I'd rather have acceleration then a 60mph scooter.

So today I opened it up to see what 5.5 grams would feel like and where the revs would be. It got up to 9,750rpm. Not much gain. I found the power was at 9,000rpm though so the extra didn't do much. Not sure where the belts getting on the variator. Next I'll jump up to 6.5 grams and see what I get. I'm off next week I think so time to play the take off.
